Corrugated Volumetric Spacer Insert

This one-piece corrugated insert folds into a rigid 3D block, designed to sit inside a master carton as a false bottom, void fill, or protective crush zone. Instead of a solid front panel, three inward-folding bands create a segmented face, while a top thumb hole allows users to easily pull the insert out of the box.

Creating a false bottom

When a smaller product needs to be elevated for presentation inside a deeper box, this insert acts as a stable, flat floor that brings the item closer to the top opening.

Standardizing master cartons

If a product line features items of varying lengths, a volumetric spacer allows the same master carton to be used across the entire line, reducing the number of outer box sizes kept in inventory.

Board grade and flute choice

Thicker flutes provide more crush resistance but increase the flat footprint of the blank. More importantly, the CAD template must be adjusted for the exact board thickness so the folding front bands do not bind against the side walls.

The insert is delivered flat. Because it folds out from a cross-shaped blank, it takes up more pallet space per unit than a simple rectangular pad.

The insert relies on the outer box walls to hold its folded shape. Sizing both components together ensures the tension is correct and the front bands do not spring open.

Packing sequence

Because the insert does not lock itself, packers must fold it and immediately slide it into the outer box. This workflow should be tested against available pack-bench time.

Adjusting the spacer dimensions

Thumb hole sizing

The extraction cutout at the top edge can be enlarged for gloved hands or heavier extraction needs, or removed entirely if the insert is meant to stay permanently at the bottom of the box.

Front band proportions

The height of the top and bottom folding lips can be adjusted relative to the overall depth of the insert to change how much of the front face is enclosed.

Clearance wall depth

The left wall is cut slightly shallower to allow the front bands to fold flush. This clearance must be recalculated if the board thickness changes.

Blank nesting and material waste

The cross-shaped flat blank creates corner waste during die-cutting. For very high-volume runs, the ratio of length to height can affect how efficiently the blanks nest on the cutting board.

Does this insert lock together on its own?

No. It has no tabs, slots, or glue. The packer folds the walls and front bands inward, then pushes the entire unit into the master carton. The walls of the outer box hold the flaps in place.

Can this be erected by automated machinery?

Generally, no. The inward-folding front bands and lack of glue seams make this a component designed for manual assembly on a packing bench.

Why is exact board thickness critical for this design?

One of the side walls is intentionally cut slightly shallower than the others to allow the front bands to fold flush. If the board is thicker than specified in the template, the flaps will bind and the insert will not sit square.

Can the front face be made solid instead of segmented?

This specific template uses three folding bands to create the front face. If a completely solid front is required, a different insert style or a glued tube would be necessary.

Can the thumb hole be removed?

Yes, the extraction cutout can be removed if the insert is meant to stay permanently at the bottom of the master carton and does not need to be lifted out by the end user.

What flute is typically used for this spacer?

E-flute or B-flute is common. Thinner flutes make the manual folding easier and keep the flat blank smaller, while still providing adequate volumetric spacing.

Does the insert ship flat or pre-assembled?
