Lateral Shock Absorption
The hollow void between the inner rolled wall and the outer hexagonal perimeter acts as a crumple zone, protecting fragile glass or ceramic items from side impacts.
Elevating Shallow Items
The platform can be adjusted to lift smaller or flatter products closer to the top of a deep hexagonal outer carton, improving the unboxing presentation.
Hiding Raw Board Edges

Brands using hexagonal primary packaging often need an internal platform that matches the premium exterior. The double-wall ledge provides that finished look without requiring plastic vac-forms.

This insert relies entirely on manual assembly. It fits operations where packing lines are set up for careful, multi-step presentation builds rather than high-speed automated loading.

High-end bottles or wrapped treats often use hexagonal outer cartons to stand out on shelves. This insert secures the base of the item while framing it with a thick paperboard border.
When to Consider Simpler Inserts
High-Speed Packing Lines
If your fulfillment center cannot accommodate the time required to manually roll and tuck six separate edges per box, a simpler die-cut platform or a custom molded tray may be a better choice.
Standard Rectangular Outer Boxes
This geometry is mathematically linked to an elongated hexagon. If your outer box is a standard rectangle or square, you will need a standard rectangular rolled-edge insert instead.
Board Caliper, Fit, and Assembly Decisions
Exact Board Caliper
The inner wall height and tuck tongues are calculated based on the exact thickness of the paperboard. Changing the board grade later can cause the rolled edges to bow or fail to lock.
Outer Box Tolerances
The insert's tuck tongues rely on friction against the outer box to stay rolled. The insert must be sized precisely to the internal dimensions of the specific hexagonal master carton.
Material Selection
This design requires paperboard with excellent folding endurance, such as FBB (Folding Boxboard) or SBS. Corrugated board is too thick and will crack or crush during the tight 90-degree and 180-degree roll-in folds.
Inner Void Dimensions
The width of the rolled buffer walls dictates how much space remains in the center for the product. The product footprint must be finalized before the buffer width is set.
