Shipping flat is very efficient for freight but relies on the end-user to peel tape and align the seam. Shipping pre-glued eliminates user labor but means shipping mostly air, as the hats are nested in 3D stacks.
Board flexibility and cracking risk
The paperboard should be flexible enough to roll tightly at the top apex without the coating or fibers cracking. Standard folding boxboard (FBB) is often preferred over heavy, rigid boards.

Adjusting the top apex opening
The template leaves a tiny opening at the top point to prevent the paperboard from crushing. This diameter can be adjusted based on the board thickness and the desired visual sharpness of the cone.
Packing details
Seam overlap and print margins
The side seam involves one edge underlapping the other. The graphic design should leave a clear unprinted area on the glue flap to ensure strong adhesive bonding.
